Currently have a 2024 Outer Banks with the 1.5L engine. On cold start up (40 degrees or less) there is a considerable engine tap that lasts until the engine warms up (about 10 minutes) and then quiets down to normal engine sounds. Is this normal?

Mine does not do that. Only revs a little higher at idle like all engines do trying to warm up. Post a video of it if you can

That is normal for a direct injection engine. My '17 Escape sounded like this also. It's been variously described as a sewing machine or as diesel clatter.

I have a '24 BB and I watch the tach. At initial start-up the rpms are generally just over a thousand, I wait until the r's fall to the normal range of about 800, then I go.

the video mentions the ford 3.5 ecoboost cam phaser rattle
however it might be interesting to try a pre-lube flood mode start
if the noise subsides I'd be making an appointment with the dealership

The 3 cylinder motor has a “growl” (similar to a small diesel engine), that’s more pronounced when not at full operating temperature. In colder weather , suggest to let it warm up for a few minutes before driving away. In really-really cold weather -15c/ 5F … plug It into the block heater overnight If you have one installed.

The problem with questions like this is perception. One person's "tap" is another's "click." One person's "loud" is another's "noticeable." The only way you're going to get to the bottom of this is to compare yours with another like it. If you take it to a dealership service center they can directly compare it to other vehicles like yours. That'll be the definitive answer you're looking for.
