For the life of me, I can't understand why, when Ford became aware of these water pump failures, they didn't correct the block cleaning process immediately and thus eliminating this problem once and for all! This has apparently been happening for well over 2 years now. Makes no sense moneywise.

I’m skeptical that is the reason for the water pump failures

The 6.0 L diesels in the Superdutys had trouble with sand in the cooling system. Clogged oil cooler and caused failure. Bullet Proof Diesel sells a cooling system bypass filter to filter out that stuff. I tore apart the first filter on mine and it was full of a kind of white sludge.

New member here, the 3cyl Outer Banks is driven by my wife. It was her idea to purchase it, as I am partial to certain brands that will go unnamed here. But I will say they are the brands with the reputation to go well past 100k miles before anything breaks and I know this to be true from experience.
The Bronco has less than 10k miles and the water pump leaks coolant. The appointment to replace it is this week. In researching the issue, I found that this is common and there may be a recall soon. Also, some owners have had the pump changed repeatedly as it is replaced with the same faulty design. My question is whether anyone knows if the recall will be a redesigned one that will last longer?

Ford needs to get their act together with respect to quality. In my circle of friends I am aware of several examples of serious issues across the model lineup that start early in the vehicles' lifespans. That doesn't make me want to keep the BS past the warranty and the next car will come from a different manufacturer.

I’m on my 5th water pump on my 2021 BS Big Bend. Now even though the water pump is under warranty, they’re refusing to replace the pump because it’s going to fail again. I’m told there’s casting sand getting lodged in the pump, and the previous 4 flushes haven’t helped. Dealership is telling me I’ll most likely need to replace engine block out of pocket

I have a 2007 6.0 L diesel Superduty. They had problems with casting sand from the block clogging the oil cooler and the solution from Bulletproof Diesel (an aftermarket specialist for diesels) was to put a bypass filter in the cooling system. It wasn't hard to do, and I haven't had any trouble since. It might be a solution for you poor sods who own 1.5's.

time to dump it before it happens a 6th time. Ridiculous Ford hasn't resolved this issue yet. I thought they have been using the dragon engines reliably for a while in the UK before coming to the bronco sport.

Speaking of that and since ford thinks it’s casting sand caused (I have doubts on that) there are posts on this forum of the locations where the Dragon engines are produced - I wonder if any of the locations are nearby a sandy beach

It doesn't seem Ford is serious about fixing the issue. The people at our dealership are nice but we haven't the time or the patience to go see them quite that often for the same issue. The BS will be traded in the not too distant future for a built in USA foreign nameplate. There are several good options to choose from.
I suspect the green eye shade crowd still runs Ford. A Pinto-esque profit over quality mindset, and an obvious inability to see past the next quarterly earnings report. Every machine can fail but the difference in which companies are run is blatant. Others consistently have fewer issues and when they do arise, there is a sincere effort to make it right.
Ford is not alone in this. Post bail out, the "New GM" still ranks last in the independent reliablity studies. It's a cultural thing that is evidently hard to break. Americans have been promised quality that is finally equal to the Japanese makers since the 1970s and yet here we are in 2025 replacing water pumps repeatedly on new cars.
At some point, the customers who keep coming back expecting a different result become part of the problem, and I will not be playing that game.
Cheers

It might be where they are built , including the base casting itself . Hard to track something down when the components come from all over the place .

I have never liked the tension type belt system .

Ford is not alone in the Cast cleaning issues , just look at Toyota & GM .

The '22 - '23 Tundras prove my point though, there's a 1% failure rate and Toyota is replacing all engines. Yes, it's expensive for the company but they do it because it is the right thing to do. Ford is like the contractor who does shoddy work then gaslights you until the warranty is over.

Seems to look that way .

Our dealer has been very professional & helpful with the BS . I believe that outsourcing is part of the problem with all of these manufacturers . Not that they were better in the old days , but at least if they had an issue , it was basically , in house .

Outsourcing assemblies and components started about 125 years ago. And I'm not talking just tires, either. Complete engines, transmissions, brakes, you name it. Even complete motors had subassemblies from other suppliers. Many makes in the early days were not only using a large percentage of third-party assemblies, but just collaborations between separate chassis makers and coachworks ("Body by Fisher", anyone?).

The issue is with pressure to innovate rather than perfect, and speed of production being more important than QC.
