Does anyone have experience with a headlight burning out due to a lighting processor failure? My dealer wants $4,327. (usd $3,021. + tax to fix it; includes 189. for 1 hr diagnostics, + additional 360. for electrical diagnosis, labour to remove frt bumper to install headlight and lighting processor at 540., lamp asy 2,577. , lighting processor 488., circuit breaker asy 38. (all cdn currency at 1.4 to usd). I find this pricing outrageous to the point that I likely would not buy another BS. It’s out of warranty at 147,000 km (91,341 miles) so the dealer says Ford hq will do nothing to help out. I was hoping that because the lighting processor failure took out the headlight that Ford could give me a break for the headlight replacement. TIA for any help.

Not a great situation to be in.
Unless you can find used replacement parts you are pretty much stuck. LED lighting is costly among most all manufacturers.
There are a few other ways to save some money. Purchase the parts from an online Ford parts source, that way you will not be paying full dealer retail pricing. You can check what a body shop would charge for labor, likely it would be less than dealer labor costs.
If mechanically inclined you could perform the labor yourself.

There are some aftermarket solutions, see example.

I agree with @RSH. I would explore aftermarket options. Or, you can find some on ebay from a wrecked vehicle. If you guys want to try and DIY, this is how you remove the front bumper. Once you expose the headlamp assemply, the 4 screws to remove it are here:

If the LED control module attached the headlight needs to be replaced, all you need to do to program it is to run the "LIN New Module Initialization" rotuine in the BCM using FORScan. No other programming is required in this case.
