Roof rack rattling

My roof rack started rattling. The dealership says the whole mechanism on the passenger side is stripped (both front and rear) despite originally thinking it was just a loose screw on the front. They removed the crossbars to try to fix it and cannot reinstall. We now have to buy a whole kit to have it repaired. This does not seem to be random. Has this happened to anyone else?

unsure whether this applies to your case or not
but as I look back at some of the pics
the bar and rail have a seating point
by appearances the two pieces bottom out before the holes line up
resulting in potential cross-threading
green arrows (bottomed out pieces)
red arrows (misaligned holes)
very well might be an arguable point against ford

Yep. Stripped crossbar screws make a really annoying rattling sound. It is certainly a problem with the original Ford crossbars. Once we located the source of the rattling sound and took off the crossbars, the rattling stopped. My BS is now sans crossbars until I buy a different brand. There are a few forum threads on this subject.
