Ford's are notorious for crappy door panels. The rattling is coming from the hard plastics on the handle.
My Ford fusion did this. I took the panel off and put foam tape along any seam that touched the plastics bits and 100% of the noise disappeared. The bronco is next when I get some free time.
You're correct, the struts struggle to keep the hatch up, even worse when it's loaded. Everything you attach there will hit you in the forehead, and if you have the cargo management shelf, like I do, you have space things out so it misses the shelf.
This looks great. After driving through Baja, and thousands of bugs, I'm pretty sure this is a must have.

It's pretty thick sheet metal. Not much sag at all. It held a full 2 gallon rotopax for a week with no problem and my bars were already 35" apart so it dropped right in. I'll drop a picture of it later today...

I have the EVAP/Floor Skids + Engine Skid with additional Bash plate from JCR... After banging these things around a bit, I can say the Engine Skid and Bash plate take most of the beating, I would start with those.
I can also report that drilling through the pinch seams for the EVAP/Floor Skids...

I crossed over in TJ, and drove down this beautiful canyon called LA Rumorosa and stayed 1 night at a hot springs called Los Manantiales, drove across a dry lake bed, then camped on beaches all the way down to La Paz. If anyone is interested in the beaches, I'd recommend Playa San Luis Gonzaga...
Took the Bronco Sport to Baja. Made it all the way to La Paz camping on the beaches and off roading. I have so much respect for what the BS can actually do! It's much much more that a cool lil SUV. The miles of off-roading and muddy lake beds were not even a challenge for the BS!
Update:
Got the BS back a week ago from Star Ford of Glendale. They replaced the torque converter and the shuttering is gone. Glad it was resolved before the power train warranty was up. Towed a trailer from LA to Palm springs immediately after, and been driving it for a week and no more issues.
I've got my '22 BS Outer banks at Star Ford in Glendale CA currently for the shudder problem. They told me it was the Torque Converter almost immediately and ordered a new one. The problem started at 56,000 miles. I should get it back next week and I'll keep u guys posted.
